According to the research survey, 78% of drilled formations are shales of various kinds. Shales are primarily categorized into reactive and non-reactive shales. Most oil and gas wellbores are drilled using water-based drilling fluids, and reactive shales are sensitive to water-based drilling fluids. Reactive shales cause most wellbore instabilities. When reactive shale formation occurs, KCl (potassium chloride) and polymer additives are usually added to the drilling fluids. KCl provides a source of potassium ions, which help to stabilize the reactive shale particles and formations. Over many decades, KCl-polymer water-based mud has been used whenever shale formations are noticed at the early stage of the drilling.

However, at the same time, the rheological properties of the mud must also be optimized, as the formations penetrated by the mud change over time.

Added polymers and other reinforcement additives are essential in optimizing various drilling fluid properties. Polymer additives also help to adjust the viscosity of the drilling fluid during the drilling operation. KCl-polymer water-based muds are particularly used to minimize borehole instability issues caused by the hydration of formation shale particles (clays). Adding potassium chloride to the drilling fluid prevents clay swelling via a rapid ion exchange mechanism, and the polymers wrap the cuttings of clay rocks produced during the drilling operation and bring them to the surface. The cuttings and polymers are mechanically separated in solid control equipment. A relatively high concentration of KCl is required to prevent maximum clay swelling.

During drilling operations, when reactive shale particles are found, potassium ions attach to reactive clay surfaces, lending stability to reactive shale exposed to drilling fluids. The potassium ions, combined with polymers, also help to hold the cuttings together, minimizing dispersion into finer particles. The presence of other cationic systems, e.g., sodium. magnesium and calcium ions in the drilling fluid counteract the benefits of potassium ions, and therefore, the presence of such cationic additives must be limited in drilling fluid. Bentonite clay is restricted because of its strong affinity for potassium ions. Potassium chloride is the most widely used potassium ion source. However, other alternatives are potassium acetate, potassium carbonate, potassium lignite, potassium hydroxide, etc.
